10 Ford Excursion Problems: Common Issues Owners Should Be Aware Of

The Ford Excursion, known for its formidable size and presence on the road, has been a popular choice among SUV enthusiasts who demand both performance and space. Despite its many strengths, like any vehicle, the Excursion has its share of common issues that owners should be aware of. Understanding these problems can help owners and potential buyers make informed decisions about their vehicles.

Here we delve into some of the most prevalent Ford Excursion problems , drawing on insights from Haynes Manuals, your trusted guide for DIY automotive repair and maintenance.

Haynes Manuals have been providing detailed automotive repair instructions for decades. Whether you are tackling a simple oil change or a complex repair, our manuals offer step-by-step guidance. For owners of models like the Ford Excursion (2000 - 2005), our manuals can be an invaluable resource for troubleshooting and fixing common issues.

Common Ford Excursion Problems

  • Spark Plug Ejection: One of the most reported issues with the Ford Excursion , particularly in models equipped with Triton engines, is the tendency for spark plugs to blow out of the cylinder head. This issue not only causes a sudden loss of power but can also lead to costly repairs if threads in the cylinder head are damaged.
  • Inoperative Door Locks: Many Excursion owners have encountered problems with door locks becoming inoperative due to resistance in the circuit. This issue can affect one or multiple doors, making it inconvenient and posing a security risk.
  • Rough Idle Due to EGR Sensor Sticking: The Exhaust Gas Recirculation (EGR) sensor can stick, leading to a rough idle. This problem is usually accompanied by the Check Engine light , and cleaning or replacing the EGR valve can remedy the issue.
  • High-Pressure Oil Pump Failure: The high-pressure oil pump is critical for the Excursion's engine operation , especially in diesel models. Failure of this component can cause a "No Start" condition, requiring replacement to get the engine running again.
  • Oil Leaks: Oil leaks from the passenger-side head gasket onto the starter is another issue that has plagued some Excursion models. This not only leads to oil loss but can also cause starter problems due to oil contamination.
  • Incorrect Engine Oil Leading to Hard Starts: Using the wrong type of engine oil can lead to hard starting conditions, especially in colder climates. It is essential to use the manufacturer-recommended oil to avoid this issue.
  • Injector Seal Leaks: Diesel models can suffer from oil leaking into the fuel system due to injector seal leaks. This problem can affect engine performance and fuel efficiency.
  • Stuck Turbo: A lack of power or poor acceleration can sometimes be traced back to a stuck turbo in diesel models. Regular maintenance and checks can prevent this issue.
  • EGR Cooler Leaks: Coolant leaks from the EGR cooler are not uncommon and can lead to overheating and engine damage if not addressed promptly.
  • VGT Solenoid Failure: The Variable Geometry Turbo (VGT) solenoid controls turbo boost in diesel models. Failure of this component can result in a lack of power or a "No Boost" condition.

Addressing These Issues

For Ford Excursion owners facing these issues, the first step is accurate diagnosis. Haynes Manuals provide comprehensive troubleshooting guides that can help identify the root cause of the problem. Once identified, our Ford manuals offer detailed repair instructions, from simple fixes to complex component replacements, empowering owners to tackle these issues confidently.

While the Ford Excursion is a robust and capable SUV, being aware of its common problems can help owners maintain their vehicle's performance and reliability. With the right knowledge and tools, including Haynes Manuals, addressing these issues can be straightforward, ensuring your Excursion continues to serve you well on and off the road.

ESOF, not working, no light on dash.....................

  • Add to quote

Okay, I have been doing a little reading and diagnosing of my 4x4. I have the Hubs Manually locked so the whole not having vaccum to activate the hubs is a non issue. First of all when I turn the 4x4 switch no light on the dash comes on, so I did the norm, checked the fuses Relays and such, so then I Decided to go to the source and removed the T-Case Motor. I removed this and manually shifted it into 4H, when I got back up into the truck I noticed the 4x4 light was still off. From what I read if you manually switch the 4x4 on at the transfer case the light should come on, but low and behold I do have 4 wheel drive, I just get no dash light. So at this current time I have to crawl underneath the truck to activate the 4x4. My what makes the light on the dash illuminate? And where should I go next to fix my ESOF

A good scan tool like a snap on may help diagnose the problem. The GEM module controls the relays under the hood that control the shift motor on the t/case. Somewhere in there the chain is broken and you need to find out where.

Hmmm, any idea where I can go to get the Gem codes read? I assume a Ford Stealership can read the codes for a price

ford excursion 4x4 not working

Ford could yes, probably AE too, Gotta ask, not questioning your intelligence or anything, LOL, have you checked the basics? (Does your light work when you turn the key on? During the "Bulb check" on the dash?) Do you have 12v at the motor when you engage the ESOF switch? If you have 12v down there, then the motor must be shot. I am not sure where the "Micro switch" that gets activated when 4x4 is engaged is at. If it is in the case, or someplace on the motor arm? Make sure you have 12v, in both positions of the switch, (Low/hi) Make sure you have a good ground. Ect...

Yep, 4x4 light comes on during start up and then turns off in a few seconds like normal. I pulled the T-case motor and applied 12v and it would rotate clockwise and counter clockwise depending on which way I applied the positive and ground. So I assume motor is working fine. I checked for 12v at the site of the motor when I turn the 4x4 switch and did not get anything. Is there any way to by pass the relay and force 12v to the T-case motor from under the hood? The would at least tell me if I can do that, then the wiring connections is still good and then I could focus my effors to sensor that tells the GEM which location the transfer case is in or the GEM its self. So can I by pass the relay under the hood? If so how?

I would make sure you have power to the relays first. Power and ground actually and make sure you get the right relays. Its the two that are by themselves in a box.

Has anyone solved this issue yet? My dad has 2003 F-250 crew cab FX 4 with a 7.3 and found out that his four wheel drive did not work when trying to pull a flatbed gooseneck loaded with hay out of a wet hayfield, no light, no 4x4. When I turn the switch, there is vacuum to the hubs. I got out a multi-meter and found that there is power to the big plug that goes into the side of the transfer case, but no power to the little motor on the tranfer case. I've checked all of the fuses, and, I pulled out the relay that supplies power to the motor, the two of them are identical in that box so I switched them just to see if that would do anything...nope. Does anyone have any idea what is further upstream of that relay, and that could potentially be causing the problem. Thanks in advance.

I have the same problem going on right now. I have replaced the GEM module, the relays, the motor on the transfer case, and traced the wires all the way to the fire wall. I keep getting the "p1876 transfer case solenoid circuit failure". Ford dealer cannot tell me what to do about it. They cannot fix it. Paid them $1256 for all the new parts and it still does not work. I keep having to use a wrench to lock in my 4wd!!!

My problem was resolved by the ford dealer. After messing around with it for about a two months. We took it in, there was no trouble codes. After an hour and a half they traced it to the wire that goes through the fire wall had cut itself on the firewall $90 and a butt connector and 4x4 works again.

We have looked and tested and tested and looked a little more. The wires are all good from the firewall to the transfer case. Has to be something in the dash.

Be aware that the dash switch has both electrical and vacuum connections and may need to be checked. Mine failed last year but had different symptoms than you are seeing. When idling (out of gear), mine would switch back and forth between 4-hi and 4-low. I could hear the transfer case motor switching and the instrument cluster light would also switch back and forth. It turned out to be a defective dash switch. Not sure if this has anything to do with your problem; just wanted you to be aware that it is switching both electrical and vacuum functions.

The computer tests the switch function and it works. It also tests the dash light and it will come on. There is only one plug on the back of the dash switch and it is all fine. It is some kind of communication error between the transfer case and GEM module...just do not know where it is at or how to find it.

Hey guys, I've just bought a 2001 F-350 crew cab long bed and have been reading through all the threads about the ESOF. The transfer case motor is not engaging on the truck. The guy I got it from says he's replaced the GEM module and the dash selector switch. I checked under the hood and there are 2 sets of small boxes. Each has 2 relays in each box. I swapped the relays between the boxes and still not working. Anybody know which box is for the 4x4 and what the other one may be? Thanks!!

ford excursion 4x4 not working

The box in front of the fuse box is for the ESOF relays, and the one on the inboard side is for Battery Charge and Trailer Backup Light relays. If the guy replaced the GEM and didn't get it configured for ESOF, that could be the problem.

Today I checked the connections on the relays for the ESOF and checked the connections on the shift motor on the tranny. When I turn the switch between 4x2 and 4x4 HI, I can hear the relay clicking. If they are clicking, could that mean that the switch and GEM module are sending power to the relay? From there, is it just the motor itself to be checked and could be bad? Thanks!

Had someone bring me in a transfer case motor. Changed it and thankfully now its working!

So lets start at the easy question. How do i get the switch out of the dash. 1999 F250 Superduty Must i remove the entire dash or is there a shortcut? I have replaced the shift position sensor as that was what called the code. i have the hubs manually locked. i have switched the relays. no lights or sounds when shifting with ESOF so i need to remove to check. I have checked all fuses. Help

Won't go into 4x4 low range

ford excursion 4x4 not working

  • Add to quote

I'm having trouble getting the truck into 4x4 low range. When I switch the dash mounted selector to low, it will not engage. I did it twenty five times the other day and it finally engaged. But will not engage anymore. I cannot hear it "click" as before. What should I check first?

ford excursion 4x4 not working

You are in neutral with the shifter for the transmission right? If so then more than likely the shift motor burned out.

Yes in neutral. Thats what I was afraid of. Sounds like a big project.

If the shift motor was burned out it wouldn't go into 4 wheel drive at all. It is more common for the brake or clutch switch to fail or the esof relay's to short, contacts corrode or otherwise fail or the connections at the motor itself to come loose and or corrode. The GEM has to detect signal from the brake and clutch switch (if manual trans) before it sends a signal to the relay that actuates the motor to shift ranges. To shift into low range it must be stopped and in neutral with your foot on the brake. It is easiest to shift into low range if you're already in 4x4 high, it can take almost a minute to make the range shift, if it doesn't shift let off the brake pedal and let it roll a couple feet. If that doesn't work put it in drive and let it roll forward a few feet tap the brakes a couple times. I'd check the connections on the shift motor first then the brake /clutch switch then the 2 esof relays that control motor operation. I forgot which is which but one controls 2wd to 4wd shift the other controls range shift. The plastic gears inside the shift motor could be boogered up from age or improper engagement technique, usually that causes failure to engage 4wd.

Something that recently happened on my truck was that the Neutral switch on the side of the transmission was not completing the circuit to enable the high to low relay to energize (out of adjustment or internally faulty). If you try moving the shift lever slightly away from Neutral in each direction you might be able to get it to work. If that doesn't solve your problem there is a way to manually force the motor on the transfer case to run. It can be done with the ignition key off and shift lever in Park. The procedure is to remove the High to low relay (if you need to know which one this is let me know and I'll check mine and post results) and short between 2 of the female connectors in the relay socket. It is CRITICAL that you short the right ones or you can blow a fuse! The 2 to short together are the Common and the Normally Open. You can visually identify the Common because it is oriented 90 degrees different than the other 4 connectors in the socket. The Normally Open is on the other end of that row of connectors (the center connector is the Normally Closed). You can do this with a jumper wire or a needle nose pliers. If you do this procedure in a quiet place (obviously the truck motor must be OFF), you will be able to hear the transfer case shift motor run if the motor is good and no fuses are blown. If this procedure works and the transfer case motor runs, do not expect the 4x4 and Low Range lights to immediately go off. You will have to move the truck some to complete the operation and see the lights go off. Hope this helps...

I just checked my notes and saw that the "High to Low" relay is on the outside, closest to the left fender. The COM and N/O contacts are 30 and 87 respectively (sometimes there is a diagram on the side of the relay. Make sure you leave the other relay plugged into it's socket because the Transfer Case Motor circuit gets it's ground thru the NC (normally closed) contacts of the "Low to High" relay. This would be 30 to 87A (outside to center connector). My previous description of the relay socket (from memory) was somewhat incorrect. The orientation of socket connector 30 (Common ) is 90 degrees different than the N/C and the N/O, but it is the SAME as the coil contacts (connectors 85 and 86). Sort of like this: ,,,- ,! - ! ,,,! (disregard the commas "," in the above diagram, the text editor wouldn't let me use spaces to move the "-" symbols over... 30 is the "!" on the bottom, the coil connectors are the 2 "!" in the center row (85,86). The center "-" is the N/C contact and the top "-" is the N/O contact. Sorry if that was confusing...

I just found an image on the Internet. Maybe this will make more sense:

I will look at that tomorrow. It did go into low range last night, but after I took it out I could not get it to go back in. I sometimes have a hard time getting the truck to start in park because the shift arm on the column is not making contact with the safety switch. I have to wiggle the column shifter and pull it back to park to get the starter to turn over. Could this also be part of the problem?

Yes. There isn't a safety switch per say, it is incorporated into the trans range sensor. The TRS completes the start circuit in park and neutral, the back-up light circuit in reverse and the neutral sense circuit to the GEM so it will activate the relay for 4wd low engagement.

It is possible both of your problems are related to the switch box on the side of the transmission (Digital Transmission Range Sensor). There are several circuits in there...

Check the two torx screws at the very end of the sift tube under the dash at the end of the column. They tend to loosen up which makes the shifter loose.

Try mashing your brake all the way down with truck in neutral . That's how I have to get mine to go into low. Sent from AutoGuide.com Free App

I recently had my transfer case replaced on my 04 eddie bauer with a used unit (mechanic said it was stuck in 4 high) and this apparently damaged the transmission so as soon as I got it home I had to take it to a transmission shop for a rebuild. I tried to engage 4x4 yesterday and nothing happened. No light on the dashboard for 4 high or 4 low, no sound of transfer case switching to 4 low. I guess I will have to take it back to the shop that replaced the transfer case whenever the roads clear, but in the meantime, is there anything I can be checking into as to why 4x4 is not engaging? It's super frustrating to have gone through replacing the transfer case and rebuilding the transmission and not have 4x4 the first time I need it. The transfer case has a parts and labor warrany, but I should have tested it before left the shop :/

You checked fuses 20 and 115 right ? They power the 4x4 control module, and that in turn powers the switch that you have on the dash. You can use ForScan to look at the 4x4 module and see what kind of signals it's getting or error codes.

I found a video online that showed how the 4x4 hub system works. I tested and everything is working properly at the solenoid so I know that the 4wd module, switch, and solenoid are working. I can't find a wiring diagram so I will go to Just Ask for more support.

Buy it on eBay...

  • Mar 14, 2021

After further troubleshooting I found that IWE solenoid was switching properly and sending vacuum properly to front hubs. I ended up getting on JustAsk and speaking with a ford tech and was advised to have a mechanic check for codes and found a bunch of codes relating to the transfer case contact plate. He said that he was confident that the transfer case shifter was bad. This is why the lights aren't coming on for 4x4 on the dash because the system isn't getting the info it needs from transfer case. The mechanic who replaced the transfer case apparently didn't test it (and I didn't either for some dumb reason). He will be putting in a warranty request to replace the transfer case shifter.

Power Seat not working

  • Add to quote

another question Anybody have any suggestions before it goes to the dealer Monday?

So I finally got a factory Wiring diagram manual for all the Superdutys and Excursions for 2002, and traced my problem to the memory seat module. Gotta love these in depth manuals! I am surprised nobody had any ideas.

ford excursion 4x4 not working

Was it the module you had to replace?

Great, just I just encountered the same problem so I'll be following your advice. I'm surprised too that no one else has replied? Josh

Josh, If you have an 02 and need the wiring diagrams Ii can try to scan the diagram for you to check some other things first. Check you grounds too, one of mine was corroded.

I do i have an 2002 and would like those if you can get them to me. Thanks!!!

xcursion diagram I am experiencing the same problem and would love a copy of the diagram.

Hi, my X just started this Saturday. Was it the memory seat module or the corroded ground wire that caused your problem?

drivers power seat I have an 03 Excursion and my drivers power seat has been on the fritz for a few months and now it does not work at all. The seat memory switch and the power pedals are also not working. Did you just replace the memory switch?

Still acting up. If I unplug the wiring harness or pull the fuse, the seats will work fine until I start moving. Module?

ford excursion 4x4 not working

Have the same problem every so often.I was told by a friend to bounce up and down while hitting the switch and it does work.

I had this issue on my 03 excursion. I removed connectors from behind drivers seat and looked at them (as if that helped) but it started working. Some contact cleaner may be in order. I wonder if the heat duct in that area plays a role in this over time. My f350 has same controls and heat but has not had this issue.

My seat has went out in my 02 Excursion a few days ago..Do you still have that wiring diagram or can you advise which module is the memory seat module? Thanks

I did not look at a wiring digram. I have an 03 f350 with the same controls (my f350 does not have a memory module that is located on the door of my excursion but the 6 way heated seat is the same I think). I separated a couple of the connections under and behind the drivers seat of excursion. I planned on comparing voltage reading from my working f350 seat. After some time I could not idetify any anomolies and put the connectors back togeather. the seat has worked without issue ever since. My comment above about the heat refers to the fact that my excursion has a heating duct under the drivers seat the blows air towards the back for warming the floor area of rear passengers. The connections for my seat are in the path of this air flow and I wonder if this plays a role over time with the electrical connections. Perhaps you can be so lucky, perhaps some contact cleaner could also go a long way in resolving the problem.

Need to fix mine seat not moving

Sorry to bring up a old post. I am having the no seat move and no pedal move problem in my 02 7.3 Excursion. I hear click's when hitting the buttons but no go. Does the module have to be programmed if I get a new one?

I don't know about being programmed but make sure it is the right module. My Stealership installed the wrong one and the seat moved but no pedal movement or heated seats.

Update: My excursion seat and pedals continues to function without issue. I had a problem once and after I investigate the problem, separated some connectors under the seat and found nothing wrong. I reconnected everything and (knock on wood) the issue has not resurfaced. My original post was nearly 2 years ago.

Glad I found this old thread. My heated seat quit and the seat adjust controls only work sometimes. I'll disconnect it and inspect.

Mine stopped working after a detail. Reached underneath jiggled the wires now it works. Will look to see over the weekend. Sent from AutoGuide.com Free App

I had same issue, checked fuse, problem was not the fuse, it was the connection were the fuse plugged in!! Reworked connection, fixed seat and pedals both working fine. Good luck 🤞

1998 ford Expedition 4x4 isn't working

  • Add to quote

I have a 98 Expedition and the 4x4 will not engage. When I shift it from 2wd to 4wd the light comes on but dose not engage. When I shit it from 4wd to 4wd low it will shift into low gear but not the front wheels. Any help?

4 words; Vacuum Activated Autolocking Hubs. It could be something as simple as a vacuum line that's been pulled off. On your model year when they lose vacuum they go into unlock mode, on subsequent years lost of vacuum cause the hubs to lock.

Where would I start to look? Any idea?

ford excursion 4x4 not working

Look at the vacuum lines from the engine down. They can get knocked off, so look closely.

<BR> This diagram will explain it better; http://www.warn.com/powertrain/images/611/VLH 2006.PDF <BR>

Thanks guys, I will let you know what I find

I just wanted to add that I have an xlt 4.6 and it also has the awd setting when I looked at the diagram on the fan shroud it didnt have anything on it about the 4x4, when i got under and took a look at it i think i have an electric shift motor could that be it? if it is a vaccum line where would i look?

I don't think the 98 Expeditions had vacuum shifting. GM vehicles had. It's probably the shift motor, they have had problems with them. Tomorrow I'll have access to info about it and post more.

Thanks for the help if you wouldn't mind sending it to my email it is [email protected] I have been looking at my haynes manual and it looks like an easy swap just let me know if you think it might be something dif or if there is some way to test the motor once again thank you!

Well I checked the transfer case motor and that worked fine. all of the vaccum lines looked to be fine. now what?

I checked the front differential and the vacuum actuator that is on the front differential isn't moving. All of the lines look good so now i am really at a loss. Do you think it could be the actuator or maybe even the pump? Thanks for the time.

I think I'll be able to check tomorrow and see what I can help you with. I've been tied up and haven't had a chance to check.

I've been busy but maybe this will help you. Here is a page that will show you how to Diagnose problems with your electric shift 4X4 There's also been problems near the battery where the vacuum lines get eaten with acid.

I first want to say thank you to rtf143, you have been alot of help. Second I did alot of checking and looking and I found that the vacuum motor isn't moving. I took off the vacuum lines and when I did they had vaccum one when it was in 4wd and one when its in 2wd. I took the rod off of the vacuum motor from the dif housing and the lever in the dif housing moves kinda stiff i dont know if that is supposed to be like that? Would this mean that the vacuum motor is bad thank you jesse

Does the vacuum motor move with the lever off when vacuum is applied? That would rule out a bad motor if the vacuum move it and holds vacuum. As far as the lever, It doesn't move real easily but without trying myself, I couldn't say. Did you check out the site I sent?

Yes i did check out the site and it did help but then when i went to pull it up out in the garage i couldn't get it to pull up. I tried to check all the stuff i could remember. i will check to make sure that is moves free off i dont think i did, then I will get back to you. Thanks

Ps if that is the problem where do i find a new one i cant find on at any auto parts store.

Where to get one, I don't know. If you call the dealer and see how much it is, you'll know if you want to search further. Where do you live? If it's not a hot dry area maybe a wrecking yard would have one that would work. You can can search here: Car-Part.com--Used Auto Parts Market

I checked that web site and i didn't find one on there. I live in Minnesota, are these a common problem?

You'd have to find out if they have an Epedition and they'd take it off. We haven't had any go out but anything can happen. I live in Oregon.

So I am having a similar issue with my expy. Mine is a 98 4.6L 4x4. I just replaced the transfer case motor yesterday, today we had our first day of snow and i found out that the 4x4 still isn't working. The dash light all indicate that everything is working, i can hear the transfer case engage into low range, but its only spinning the back tires. When I checked the vacuum lines before they all looked good. Kinda confused about what to look for next, any pointers would be helpful.:beerbottl

Even if the switch is in 4x4 or you manually shift the transfer case into 4x4 high or low, the light will not come on until the GEM module see's the shift motor in either 4x4 mode. The motor has 4 on/off circuits that indicates whether or not the motor is in the correct position. Not until it is in that position will the light come on.

  7. Won't go into 4x4 low range

The GEM has to detect signal from the brake and clutch switch (if manual trans) before it sends a signal to the relay that actuates the motor to shift ranges.
